Maintenance is the cost new owner-operators most often underestimate. The truck payment is fixed; repairs aren't. This guide uses ATRI's national averages for the per-mile budget and published price examples from real shops for individual jobs. Shop prices are labeled as examples: your quote depends on your engine, region and the shop's labor rate.

What the industry spends per mile (ATRI)

The American Transportation Research Institute's Operational Costs of Trucking: 2026 Update (2025 data from motor carriers) reports:

Line item 2024 2025 Notes
Repair & maintenance $0.198/mi $0.215/mi +8.6%. Parts, labor (in-house and purchased) and roadside service; excludes tires and towing
Tires $0.047/mi $0.050/mi +6.4%. Purchase, maintenance, retreading and replacement
Repair & maintenance per hour $9.04/hr $9.82/hr Same costs measured per operating hour
Total operating cost (all items) $2.260/mi $2.336/mi R&M is about 9% of the total

Other findings that matter for a small operation:

  • Small fleets pay more. In the truckload sector, fleets with fewer than 5 trucks had the highest R&M costs, partly because they spend less on newer equipment. ATRI: "fleets that spend less on asset procurement typically must spend more to maintain them."
  • Breakdowns are frequent. The industry averaged 36,891 miles between breakdowns or unscheduled repairs in 2025 (32,894 for truckload fleets).
  • Region matters. R&M ran from $0.194/mi in the South Central region to $0.221/mi in the Northeast.
  • Fleets under 5 trucks still did 42% of maintenance in-house. Doing basic work yourself is a real lever on cost.
  • Parts are rising. ATRI cites Decisiv/TMC data showing parts costs up 3.7% in 2025, with the biggest jumps in rear axles, wheel-end parts and filter kits.

Out-of-frame overhaul $25,000–$40,000+ TruckClub 2026 guide

Downtime is a cost too. TruckClub's guide estimates an in-frame rebuild takes 7 to 14 days and an out-of-frame 14 to 28 days. Plan where the truck payment and insurance come from while you're not earning.

Maintenance schedule (typical)

Your engine and truck maker's maintenance manual sets the real intervals. Use this table as a starting checklist, and swap in your OEM's numbers.

When What Cost type Rule or source
Every day Pre-trip inspection; post-trip report (DVIR) of defects Driver time Required: 49 CFR 396.13 and 396.11
Every fuel stop Walk-around: tires, lights, leaks, air lines Driver time Good practice
About every 20,000–25,000 mi (highway) PM-A: oil and filters, chassis lube, brake and tire check ~$350–$900 per published examples Interval cited by a published shop page; follow your OEM manual
Every 2nd–3rd PM PM-B/C: fuel filters, air dryer, coolant test, deeper inspection Higher than PM-A OEM manual
As linings wear Brake reline / drums ~$500/axle labor + parts (example) Inspect at every PM
By tread depth Tire replacement ~$235–$575 per tire (examples) Minimum 4/32" steer, 2/32" other tires: 49 CFR 393.75
OEM ash-cleaning interval DPF clean or replace ~$250–$350 cleaning (examples) OEM aftertreatment manual
At least every 12 months Periodic (annual) inspection Shop fee Required: 49 CFR 396.17
Condition-based Engine overhaul $15,000–$40,000+ (published ranges) Oil analysis, blow-by, oil use

Keep records of every inspection, repair and maintenance job for each truck. FMCSA requires them (49 CFR 396.3), and they help at resale and during a new entrant safety audit.

How to budget for maintenance per mile

The simplest system: set aside a fixed amount for every mile you run and move it to a separate repair account each week.

Annual miles R&M at $0.215/mi Tires at $0.050/mi Total per year Per month
80,000 $17,200 $4,000 $21,200 ≈ $1,767
100,000 $21,500 $5,000 $26,500 ≈ $2,208
120,000 $25,800 $6,000 $31,800 ≈ $2,650

Illustration using ATRI's 2025 industry averages. Small fleets, older trucks and severe-duty work typically run higher.

Ways to lower the number:

  • Don't skip PMs. A PM costs a few hundred dollars; a roadside tow and an unplanned repair can cost thousands plus lost loads.
  • Learn the basics. Fleets under 5 trucks still did 42% of their maintenance in-house, per ATRI.
  • Shop parts. Compare dealer, all-makes chains and online sellers for wear items. See the parts hub.
  • Watch idle time. Idle hours wear the engine without adding miles, so hour-based PM intervals matter for trucks that idle a lot.
  • Consider coverage for big failures. Extended warranties and roadside memberships trade a fixed monthly cost for less risk. Read what's excluded before you buy.

FAQ

How much does semi truck maintenance cost per mile?
ATRI's 2026 Operational Costs of Trucking update puts the 2025 industry average for repair and maintenance at $0.215 per mile, up 8.6% from 2024. That covers parts, labor and roadside service but not tires or towing. Tires added another $0.050 per mile. Together that is about 26.5 cents a mile.
How much does a semi truck PM service cost?
Published shop prices vary. One Pennsylvania truck shop lists complete PM packages (oil, filters, labor and inspection) at $509 to $589 depending on the engine, and a California truck dealer group lists a preventive maintenance special from $349.99 to $899 depending on vehicle class. Get a quote for your engine and oil capacity.
How much should an owner-operator save for repairs each month?
A simple method is to set aside a fixed amount per mile. At ATRI's 2025 averages (21.5 cents for repair and maintenance plus 5 cents for tires) a truck running 100,000 miles a year would need about $26,500 a year, or roughly $2,200 a month. Older or high-mileage trucks usually need more, and small truckload fleets had the highest repair costs in ATRI's data.
How much does it cost to rebuild a semi truck engine?
TruckClub's 2026 guide puts most in-frame rebuilds at about $15,000 to $25,000 and out-of-frame overhauls at about $25,000 to $40,000 or more. Its brand ranges for in-frame work include about $18,000 to $25,000 for a Cummins X15 and $16,000 to $23,000 for a Detroit DD15. Those are published ranges, not quotes.
How often does a semi truck need maintenance?
Drivers inspect the truck every day (pre-trip and post-trip). Oil and filter PMs commonly run every 20,000 to 25,000 miles for highway trucks, but your engine maker's manual sets the real interval. Federal rules also require a periodic (annual) inspection at least every 12 months.
